Pipe Cutting Jig Guide: Clean Merge and Cope Cuts for Exhaust Tube
Every exhaust merge, Y-pipe, and header collector starts with a cut. Get the cut right and the fit-up nearly takes care of itself. Get it wrong and you spend the next hour grinding, tacking, and chasing gaps. A pipe cutting jig turns that first step into something repeatable: slide the tube in, mark the line, cut along the mark, and the joint fits the same way every time.
This guide covers the two jigs we make and use in our own shop, what each one is for, and how to get a clean joint out of them.
Two kinds of cuts, two kinds of jigs
Merge cuts (Y-pipes and collectors)
A merge joins two tubes into one. Each inlet tube gets a matching angled cut so the pair nests together and lands on the outlet tube without a gap. Our Y-pipe cutting jig ships as a pair: one jig for the inlet tubes and one for the outlet, so both halves of the joint come off the same reference. It is available for tube from 1 inch through 5 inches.
Copes (tube meeting tube at an angle)
A cope, sometimes called a fishmouth or notch, is the saddle cut that lets one tube sit on the side of another. Roll cage, header primaries meeting a collector, a resonator branch, a side exit. Our tubing cope jig covers 22.5, 30, 45, 60, and 90 degree angles for tube from 1.5 inches through 4 inches.
How to use a pipe cutting jig
- Pick the jig for your tube size. Both jigs are sized to standard mandrel bend and straight tube diameters. Measure the outside diameter of your tube, not the inside, and match it to the jig.
- Slide the tube through. Push the tube into the jig until the end sits where you want the cut to start. For a merge, push both inlet tubes into their jig the same distance so they come out as a matched pair.
- Mark the line. Run a metal marker around the profile of the jig. The laser etched centerline on the jig body gives you a reference to keep the cut clocked the same on every piece, which matters when you are making a mirrored pair.
- Remove the jig and cut. Cut to the outside of the line with a bandsaw, chop saw, or cutoff wheel, then dress to the line with a belt sander or file. Cutting through the jig itself will ruin it, so always pull it off first.
- Dry fit before you weld. Set the pieces together and look for daylight. A small gap closes easily with filler. A large gap means the cut is off angle, and it is faster to recut than to weld a bridge.
Tips for a joint that welds clean
- Deburr both edges. Burrs hold the pieces apart and leave a gap you will not see until you are welding.
- Keep the wall square to the cut. A cut that leans leaves one side thin and the other thick. The weld pool will wander toward the thin side.
- Tack in a pattern. Four tacks at 90 degrees, then check squareness before you run the bead.
- Purge stainless and titanium. An unpurged stainless joint sugars on the inside and cracks later. The same jig cut welds beautifully when the backside is flooded with argon.
- Spin it, don't chase it. Once tacked, the cleanest bead comes from rotating the joint under a stationary torch. That is the job of the Tube Fixture, which centers straight tube, bends, and pie cuts on a welding positioner so you can run one continuous pass.
Which jig do I need?
- Building a Y-pipe, dual to single merge, or header collector: the Y-pipe cutting jig in your tube size.
- Joining a tube to the side of another tube at an angle: the cope jig in the angle and size you need.
- Doing both regularly: most fabricators end up with a small set of each in the sizes they run most. They are light, take no bench space, and pay for themselves on the first collector you do not have to recut.
Why we make them
These jigs came out of our own production. We build Y-pipes, catbacks, and headers all day, and marking merges by hand was the slowest, least repeatable step in the shop. The jigs are 3D printed in the USA from durable PLA, sized to the tube we actually use, and labeled so you can grab the right one without measuring. They sit next to our Flange Welding Fixture and Tube Fixture as the tools we reach for on every job.
